      <image:caption>Change is often good, and in this case things are coming along just great. The previously installed fiberglass front bumper, although it looked good, proved to be rather difficult in mounting and dismounting. In addition, getting the front lip affixed required a lot of modifications to both said bumper and lip. As such, the E36 was brought back to get a new bumper (ABS this time) mounted, mounts made for the side skirts, as well as a handful of other additions.</image:caption>

      <image:caption>The lip was cut out for the jack pad then braced from the underside - held tightly with an undermount 5052 strip and countersunk screws. This helped stiffen up the center of the lip and also help it retain its curvature whilst still maintaining a level of stoutness.</image:caption>

The inlayed grill with cutouts for the bash bar showing through really sets it off. In addition, the JSPEC carbon intake ducts really tie everything together up front.</image:caption>

      <image:caption>One of the major hurdles to overcome was fitting the E46 bumper up front - the width is much wider than the E36 front end and required some double adjustable mounts. With the mounts having so much adjustability, I could place the Quik Latches in the appropriate spot. It also allowed for the correct amount of tension to keep the bumper supported and keep any gaps to a minimum.</image:caption>

      <image:caption>The cutout for the tow-strap and license plate was then made. Body work in the future will cover the OEM one as its already been glued up and closed from the backside. The grill inserts were removed in order to make the bumper mounting process easier - they were then trimmed up as the bumper fits nice and snug.</image:caption>

      <image:caption>I started off with some measurements of the rack mounted out back - I wanted to keep the boards centered between the vertical rails but mounted to the cross bar. This would in turn allow for moving them(traction boards) up/down as a complete unit to clear for a tent or accessories that may get mounted up top or even off the side.</image:caption>

      <image:caption>On the inside(underside) of each fender, I created an arched panel that runs along the fender and original body(cut) lines. Those were welded out as well and back filled with seam sealer to create a smooth, sturdy transition that would mitigate tire build up and road debris from collecting in any open voids.</image:caption>

      <image:caption>To match the design aesthetic of the front door cards and tie in the floor plates, I began working on some rear panels. These panels hide all the original structure, cutouts, and wire management running to the rear of the car. To bring it all together, I added a rear cover panel that seamlessly blends the side panels to the vertical rear seat back. I opted to keep the fill panels as separate pieces to more easily manage wiring. Lastly, the rolled center cover hides the original mounting provisions for the OEM seat belts used for the rear seats. With everything squared away I got the harness bar coated, mounted and the interior is done!</image:caption>

      <image:caption>Last up on the list was to start building out a rear diffuser. The demand? Big, BOLD, and in your face…of course, within reason. Granted, this won’t be as big as the typical time-attackish diffusers often seen throughout Japan, it will still have a more rearward design with exposed fins. I started off by first building out templates of everything, exact but not EXACT. With the lower ‘tray’ built out under the car, I could move more rear ward and start mocking up the rear vertical plane, and began on the fins and their respective placement. The plan is to have 2 fins on the outermost edges, and 4 vertical fins (connected at the top) as pairs housing each pair of exhaust tips.</image:caption>

I was able to get the lower most portion built out and flush with the underside of the chassis from the diff back, and from driver to passenger tire. It has a few ‘breaks’ in its structure as it moves upwards and back towards the trunk. Solid mounting was built in for a rigid and overall study structure. As the overall diffuser started to take shape, I built tabs and adjustable tierods off the OEM bumper slider mounts. These allow for side stability and adjustment of the winglets behind the tires.</image:caption>

With the exhaust doubling up in the back, I had to abstain from filling out all the panel work - exhausting openings were implemented to allow for the heat to dissipate whilst still channeling the air in an appropriate manner.</image:caption>

I had designed and welded up a push/pull handle bar for the top edge but opted out on mounting it as this is where I’ll have the machine setup long term. This beast ate up a lot of room, so I trimmed out a pad for the top to utilize that area. A quick 3D print also allowed me to get the carrying hook up top filled in.</image:caption>

      <image:caption>With the bigger Syncrowave finished up, I was onto the Syncrowave 210 and getting it torn apart. The same treatment was in order. Blacked out, fresh hardware and new lines/fittings. Granted, this machine is nowhere near as old as its counterpart(8yrs vs 26yrs), I’ve used this machine nearly 365 days of the year since buying it in 2017. Cleanup for this one involved pealing off all the Plasti-dip I’d sprayed on the day this was delivered. In part, the panels were kept safe and had no major scarring or defects despite serving as shelves whenever I had this wheeled out next to a project.</image:caption>

Beginning with the overall width between the outermost ‘winglets’, there’s nearly 10” difference. So to start off, I marked out the centerline of the bumper; I then took out roughly 5” from both sides.</image:caption>

      <image:caption>Due to the varying body differences between the generations of 4 Runners, the center section of the bumper is flush with the striker for the hatch while there is a noticeable difference from the winglet of the bumper to the belt line under the tail light. Because of this gap, I built some trim panels to fill the gap and help aid in blending the bumper into the bodyline.</image:caption>

      <image:caption>Finishing out the install of the bumper was to design up a trim panel to hide the rear end of the chassis and the frame rails. I left a small gap between the trim panel (mounted to the frame rails) and the body, as well as the bumper. In the event of a large impact to the lower corner of the bumper, if there was to be any deflection, I didn’t want that movement to translate into the panel and result in any distortion or bending.</image:caption>

      <image:caption>While the 4Runner continues to get accessories added throughout it, a home for the control of said add-ons would now be up for fabrication. What I opted to design and build out was a molle system that would bolt directly to the double-din hardware for the stereo. This in turn allowed me to solid mount the system, not drill into the dash or center console, and it kept everything streamlined and within the constraints of the OEM setup. The molle system turned into 6 different pieces - 2 brackets to mount to the double-din, the uprights, and both ‘shelves’.</image:caption>

The OEM panel was covered in holes from previously mounted accessories. To start, I templated out the mounting surface on the exterior (let’s call it the mirror base plate), as well as the mounting provisions that pass through the door itself and secure from inside the cabin. The cut out for the internal mounting provisions is rather unique and utilizes 3 bolts. With some threaded portions of solid stock, a thicker base plate then affixes the standoffs to the base plate. Shown as well is a singular standoff that mounts the two additional Rigid lights outboard. I was able to run this in such a fashion as well to help hide the wires.</image:caption>

      <image:caption>After cutting out the center most mount, I located some OEM holes along the fender well as well as rivnuting some holes on the back firewall. Some standoffs were then added to the center mount with some .5” 4130 tube to connect it all together. A couple coats of Steel-it was applied and I was good to mount it up with some fresh S.S. hardware.</image:caption>

      <image:caption>For the PDM mounting alongside the airbox, I cut up another center mount but notched out a portion of it to clear the power steering reservoir. The 4 outermost holes capture the PDM to the mount while two mounts protrude off the front. One captures the upper radiator shroud bolt, and the other two mount up to the relocated windshield washer tank. I added some clearance to the standoff to allow for the data cable to snake around, and the terminator plug to protrude through.</image:caption>

      <image:caption>After some DEI heat tape was applied I tidied up the data cables and ignition cables and ran them securely throughout their entire run. I opted to run the front PDM cables to the core support and along the passenger fender well. They then meet up with the back PDM where they then run along the backside of the firewall towards the battery up front.</image:caption>

      <image:caption>It’s often said that the last 10% takes 90% of the time, and that’s no joke. Taking the easy way out, or the quick way…might work for some, but not for those wanting to produce the best. A bungee cord and some zip-ties is usually the quick and easy method to retain limit straps from both sides of an axle. '“If it works, why bother fixing it?”…why not? I cut up some small tabs and added a center slot for some extra design and weight reduction. Granted, it’s a smaller part, but I again figured ‘why not’.</image:caption>

      <image:caption>I started to ‘run’ with this idea when I was weighing out my options in retaining the limit straps on both corners. I didn’t want to run a single bungee from both corners as it would not only be a potential bind up at full bump, but it was also be an eye sore. With the rear accessory tray, pan hard bar, breather lines, brake lines - it all started to add up and would ultimately be visually jarring. Being able to retain both set of straps independently would not only look best, but would allow me to mount the opposite end of the bungee higher up and be less visible. After drilling out some holes and installing some riv-nuts, hardware was added and everything worked out perfect.</image:caption>

      <image:caption>In conjunction with the accessory cradle mounted out in the back, the air compressor and tank tie into this air control unit by Up Down Air. I needed to make sure this unit was easy to reach, but wasn’t an eye sore sticking out in plain sight. The void between the front bumper side-mounts and the front core support were an ideal location. With a mount drawn up and cut, I welded it up together and was able to reuse an existing hole on the side mount.</image:caption>

I was able to utilize the rock light mounts I’d previously designed and welded out to mount the schradder valves. From 360-Series, SR-m’s and an assortment of others filling out the front end, it was time to focus on the rear. One of the ideas was to hang a rear facing Chase Bar across the rear and cover the OEM brake light - but given the location of the spoiler mounts, it turned out to be a packaging conflict.</image:caption>

      <image:caption>Maintaining the curvature of the new spoiler whilst welding everything out would take some consideration in the process. Note in the photo(s) above, there’s a small strip ran from the lower section from left to right. This gave me the ability to clamp the spoiler down and tension this strip to maintain the curve. After welding was complete I was able to remove the strip, fit the lightbar in and reweld it back in.</image:caption>

With a blank canvas ahead, I was asked to fit in an air compressor, a large tank, air horns and solenoid, as well as affix the lines for an air-control unit to allow for all 4 corners to fill/deflate as desired.</image:caption>

My process here was to than fit in the tank, move the compressor to the side and brace it, and stagger the horns and notching the trumpets to sit flush amongst each other.</image:caption>

Trimming and final fitment of the mounting plate will be completed once the bash bar is complete and thus the excess can be removed.       <image:caption>I opted to build this section on the bench for a multitude of reasons. The first being that any warping would be isolated to a smaller ‘scrap’ piece of tube (the same size and wall thickness the bash bar would be built out of), and it would also allow for the overall ease of welding the underside of the 2 adjacent 45deg notches. Note that the sleeved and bent section of tube is overlayed - the smaller standoff towards the right slots into place. A smaller 1 1/4 tube was inserted, rosette welded and blended out; This inner tube slides into the main section while the larger 1 3/4 sleeve overlays it for dual security when in use.</image:caption>

      <image:caption>When building out the rear suspension, the coil overs were set and cycled; I was able to tack the bump pads, shock mounts and initial(inner-most) limit strap tabs in place as well. With the axle now removed, it was time to fully rebuild it. The rebuild involved welding out the limit strap tabs, plating and boxing in the panhard bar mount(weld washers were added as well), building out the lower shock mounts, gussets on the upper link mounts, in addition to said completion was to rework the upper link gussets. All plating, mounts and tabs were constructed with 4130 Chromoly and double passed.</image:caption>

      <image:caption>Fully welded out and double passed, the shock mounts proved to be quite a process. Given to me were plasma cut parts that had some modifications needed for final fitment. All in all, they cleaned up well and fit the part. Due to the kerfing and cutting process used for the skid plates, I opted to open the holes up and allow for 7/16 F911 bolts to mount up. Additionally, I again, opted to open up the shock bolt holes to allow for proper alignment. This in turn allowed me to burn in weld washers as well.</image:caption>

This allowed me to fully ‘box-in’ the mount and allow for ample surface area to weld the shock hanger to the axle.       <image:caption>A full prep and clean of the axle and add-ons was next on the list. I tried out POR15’s metal cleaner and prep and it proved to work as advertised. Interestingly enough, it etches the surface and nearly flash rusts within minutes. After a full wipe down is done, you’re ready to start applying paint.</image:caption>

      <image:caption>During a previous visit with this 4Runner, I had gone through the rock light system, worked on some of the exhaust, and built out a rear carrier for a propane tank and water jug. After cutting the front fenders and completing a body mount chop, the idea was brought up regarding the rear end. The spare tire was relocated to the swinger off the back of the rig, and with that being done, a tray was built to house an onboard compressor and some air horns. What was asked was that I rebuild that, refine it and rebuild the rear skid while still retaining a high departure angle.</image:caption>

Sure, yes there’s a handful of options out there. They are, however, smaller in tube diameter as well as the baseplates. Additionally, the mounting of these other crossmembers would hinder your ability to utilize many off-the-shelf options when it comes to subframe reinforcements and the like.</image:caption>

      <image:caption>With this Jeep refresh, I was originally asked to rework the rear cage design and better mount the shocks. It seems as though the driver rear leaf had broken and caused the shock to hyper-extend/collapse and shear the cross-bar from its mount. As the rebuilding commenced, the snowball affect occurred; installing some new front control arms, Rubicon Express springs, leaf springs in the rear, and later on building out a new exhaust with a Black Widow Muffler along with the rear suspension rebuild.</image:caption>

      <image:caption>While I was at it, I patched up some rear panel work and added some additional tie-ins for the rear unibody-type structure. The rear shocks were originally mounted and affixed to the rather thin sheet-metal in the rear hatch space. Lower shock mount tabs were also affixed to the top of the leafs to better align and cycle the suspension throughout its travel.</image:caption>
